The RSO\u2019s Advanced Manufacturing Program Office Automation and Robotics (A&amp;R) team employed the Incremental Sheet Forming (ISF) system to repair damaged airframe panels of tail \u20180194\u2019 from the 445th Airlift Wing (445th AW)<\/p>\n<p>The Globemaster III took its first flight after the repairs on <a href=\"https:\/\/www.dvidshub.net\/image\/9844128\/tail-0194-cleared-take-off\">Jul. 30, 2026<\/a> from Wright-Patterson AFB, images on the DVIDS network showed. The <a href=\"https:\/\/www.afmc.af.mil\/News\/Article-Display\/Article\/4564362\/rapid-sustainment-office-produces-first-of-its-kind-part-to-repair-damaged-c-17\/\">Aug. 4, 2026 press release<\/a> from the Air Force Life-Cycle Management Center (AFLCMC) said the first such successful effort has also spurred the RSO to produce parts for a KC-135 and an F-15.<\/p>\n<p>With Boeing\u2019s interest in resuming the C-17\u2019s production being <a href=\"https:\/\/timesofindia.indiatimes.com\/defence\/international\/lifeline-for-indias-heavy-ift-fleet-us-weighs-c-17-production-restart\/articleshow\/131686669.cms\">reported<\/a> since <a href=\"https:\/\/www.shephardmedia.com\/news\/air-warfare\/paris-air-show-2025-boeing-confirms-very-early-c-17-globemaster-iii-production-restart-discussions-a\/\">last year<\/a> yet to translate into a formal decision, such innovations will greatly benefit the roughly 220 C-17s in service with the U.S. and the smaller fleets of India, United Arab Emirates, Qatar, Kuwait, Canada, Australia and the United Kingdom. However, the <a href=\"https:\/\/theaviationist.com\/2024\/10\/03\/20-mm-ammo-jams-solution\/\">U.S. Air Force<\/a> and armed forces in general have a rich history of other <a href=\"http:\/\/v\/\">in-house innovations<\/a> solving both simple <a href=\"https:\/\/theaviationist.com\/2024\/11\/19\/f-16-collapsible-ladder\/\">routine<\/a> equipment problems and other <a href=\"https:\/\/theaviationist.com\/2026\/06\/06\/frce-delivers-first-f-35bs-with-technology-refresh-3-upgrades\/\">high-end repairs <\/a>of fifth-generation platforms.<\/p>\n<h3><strong>The damaged C-17 of the 445th Airlift Wing<\/strong><\/h3>\n<p>The AFLCMC said that tail 0914, assigned to the 445th AW based at Wright-Patterson Air Force Base (AFB), was parked overnight on the tarmac of Perot Field Fort Worth Alliance Airport on Mar. 4, 2025. As \u201cstrong winds, large hail, and severe thunderstorms whipped through the Dallas-Fort Worth, Texas area,\u201d the C-17 sustained extensive damage to the airframe panels on the \u201cleft side door, fuselage and nose area\u201d when \u201ctwo private Bombardier Challenger jets were blown into the aircraft.\u201d<\/p>\n<figure aria-describedby=\"caption-attachment-106090\" class=\"wp-caption alignnone\"><a href=\"https:\/\/theaviationist.com\/wp-content\/uploads\/2026\/08\/USAF-C-17-Repair-2.jpg\"><img decoding=\"async\" class=\"size-large wp-image-106090\" src=\"https:\/\/theaviationist.com\/wp-content\/uploads\/2026\/08\/USAF-C-17-Repair-2-706x397.jpg\" alt=\"\" width=\"706\" height=\"397\" \/><\/a><figcaption class=\"wp-caption-text\">Initial damage to the C-17\u2019s left nose panel required a challenging part replacement, and the aircraft seemed doomed to be non-mission capable for at least two years. | Source: U.S. Air Force courtesy image<\/figcaption><\/figure>\n<p>Wind microbursts of up to 80 miles\/hour \u201cravaged buildings and trees\u201d and \u201cleft considerable destruction.\u201d The C-17 was forced to fly home to Dayton, Ohio with interim fixes, including a Boeing-approved temporary left-nose panel repair and its landing gear down throughout the flight.<\/p>\n<p>The AFLCMC explained: \u201cUpon its return to Wright-Patterson AFB, the 445th Maintenance Group (445 MXG) was able to repair the damaged door and fuselage but determined the left nose panel would require replacement.\u201d Boeing however communicated that such a panel would not be available and would have to be produced afresh. Worse, no vendor would invest in the tooling and machining equipment for just an isolated part for a single aircraft.<\/p>\n<p>\u201cAfter an unsuccessful repair attempt, the C-17 seemed doomed to sit in storage for at least a year, with repair work requiring an additional year to complete,\u201d said the AFLCMC. Deeming unacceptable that \u201cone of only nine mission-essential C-17s\u201d would risk being grounded for years, the 445th MXG reached out to the Air Force Rapid Sustainment Office (RSO) for a solution.<\/p>\n<figure aria-describedby=\"caption-attachment-106092\" class=\"wp-caption alignnone\"><a href=\"https:\/\/theaviationist.com\/wp-content\/uploads\/2026\/08\/USAF-C-17-Repair-Second-Inset.jpg\"><img decoding=\"async\" class=\"size-large wp-image-106092\" src=\"https:\/\/theaviationist.com\/wp-content\/uploads\/2026\/08\/USAF-C-17-Repair-Second-Inset-706x397.jpg\" alt=\"\" width=\"706\" height=\"397\" \/><\/a><figcaption class=\"wp-caption-text\">The newly formed nose panel undergoes an initial fit check on the C-17 on April 20, 2026 at Wright-Patterson AFB in Dayton, Ohio. | Source: U.S. Air Force photo by Casey Tromp<\/figcaption><\/figure>\n<h3><strong>Sheet forming system<\/strong><\/h3>\n<p>The RSO\u2019s Automation and Robotics (A&amp;R) team decided that the panel was an \u201cideal candidate\u201d for its Incremental Sheet Forming (ISF) system, \u201ca robotic technology that progressively deforms metal sheets into functional parts.\u201d Collaborating with engineers from the University of Dayton Research Institute (UDRI), the A&amp;R team began production of the panel in January 2026.<\/p>\n<p>The team moved rapidly through the production process, \u201cadvancing from formation on the ISF, located at the RSO\u2019s Integrated Technology Operations Center, to an initial fit check and panel testing to ensure the part was flightworthy.\u201d Following a final fit check in April, Boeing and the 445 MXG installed the completed panel on the C-17 in July, and the repair was finally ground-validated through a \u201cfront landing gear test and some minor adjustments to the nose area.\u201d<\/p>\n<figure aria-describedby=\"caption-attachment-106091\" class=\"wp-caption alignnone\"><a href=\"https:\/\/theaviationist.com\/wp-content\/uploads\/2026\/08\/USAF-C-17-Repair-4.jpg\"><img loading=\"lazy\" decoding=\"async\" class=\"size-large wp-image-106091\" src=\"https:\/\/theaviationist.com\/wp-content\/uploads\/2026\/08\/USAF-C-17-Repair-4-706x397.jpg\" alt=\"\" width=\"706\" height=\"397\" \/><\/a><figcaption class=\"wp-caption-text\">U.S. Air Force Staff Sgt. RSO A&amp;R lead program manager Mary Schuler said \u201cleveraging the ISF, with critical support from UDRI\u201d shortened the repair timeline \u201cfrom years to only a few months.\u201d<\/p>\n<p>Col. Karen Gharst, 445 MXG commander, said using the ISF technology to rapidly produce an \u201cotherwise unobtainable part allowed us to avoid a prolonged work stoppage.\u201d She further said \u201cThe RSO was exceptionally responsive, delivering a part for fit check in just over a month.\u201d<\/p>\n<p>The AFLCMC added: \u201cThis panel is the first part produced via ISF to be flown on an Air Force platform, but it won\u2019t be the last. The RSO is also working to produce parts for a K-135 and an F-15.\u201d\u00a0\u00a0<\/p>\n<blockquote class=\"twitter-tweet\">\n<p dir=\"ltr\" lang=\"en\">No parts?
